DIY Table Saw Sled

Today I've started making the
table saw sled that I'll use with the bench table saw and my new mobile workbench. I'm going to try to install two replaceable inserts that can be adjusted to the thickness of the saw blade we'll be using.

First steps to make my new table saw sled. I've used trailer floor plywood for the base of the sled and the same aluminum profile that I used in the sliding carriage.

Work in progress! I've changed the original design a little and I'm going to place another replaceable insert in the aluminum profile fence at the exit point of the cut. It will allow me to swap the insert to use discs with more or less thickness.

A short video to show you how to adjust the inserts in my new table saw sled. Once adjusted, cutting barely causes any splintering, not even in a material as sensitive as a chipboard with melamine!

Just like with the sliding carriage, with the table saw sled I can also use an attachment so that I can extend the miter track stop and cut larger workpieces. This attachment is reversible and can be used both on the left and on the right of the profile fence. I can also use the larger one I made some days ago for the sliding carriage.

Another interesting possibility of my new table saw sled is to use it with a dado blade to make rabbets. I only need to adjust the inserts of the base to the thickness of the blade and change the aluminum profile fence's wooden insert. To use it as a fence insert, I can use any kind of board that's 15mm thick. It will allow me to cut, for example, wooden tenons.

My new table saw sled will also allow me to make box joints. Both with the same dado blade or with a normal blade. However, I think it's a little dangerous to make these sorts of joints this way, and I'm thinking of making a jig to mount on the sled and make box joints in a faster and safer way.
